The sender unit works out of the tank yet we place back in the tank pour 50 litres of fuel and does not resgister :|

I think the new funky fuel may be a contributing factor here. if the guage reads with the sender wired through the same wiring out of the tank, maybe the float f*cked? buy a new Tempo or sierra universal sender and trim the float rod to the same lenght and you should be good to go. I would double check you wiring connections first. James, the newer cars all seem to suffer the same fate after a few years, seems the new fuels build up some film and cause them not to work properly.Ever notice when you fill up the guage takes ten minutes to read full?

Could this be an issue that something on the sender is shorting / grounding out to the tank?

I think any grounding would make the gauge read full!but your probably right about the wires or resister coil shorting when the sender is in the intalled position!just get a new one,it's probably due!
